Spark plug change

NOTE: I have some upgrades already done to the engine of my Montero Sport. If you see something you don’t recognize or don’t know what it is, I will try to explain it so you won't be confused.
1. First thing you will have to do is take off the black engine cover. I think there are five 10mm bolts and one that is a dummy bolt. After that you will be left with the top of your engine.
2. Disconnect the spark plug wires from the ignition coils.

Note: If you plan on putting aftermarket wires on like I did, it helps to lay the wires on the ground in the same layout as they are on the truck. It helps with sizing them up when you’re ready to install them again.

 
3. Start pulling the wire harness from the top of the plenum. Here are the points where you will need to disconnect.

Note: when taking off the manifold differential pressure sensor, and one of the ignition power transistors. There is a small golden colored clip you have to remove first. Just slide a small screwdriver under it and pull away from plug.

4. Swing over to the driver’s side of the engine and look for your EGR tube. It connects your exhaust header to your intake plenum. Take out the two 12mm bolts that connect the tube to the plenum. Take note as to what direction the gasket is in there. Mine was with the little tab up and to the left.
5. Next, to the immediate left of the EGR pipe, there is a black intake plenum stay. It’s a black bracket the holds the plenum to the cylinder head. Remove the top two 12mm bolts from it. (1st picture)

Also while you’re here you will need to take off the small vacuum line that is bolted to the intake plenum with two 10mm bolts. (2nd picture)

Along with this you will need to take off the ground wire that goes to the plenum to the fire wall and your PCV hose on the front of your plenum to the PCV valve on the valve cover. Also you need to remove the two fuel lines that are bolted to the front of the plenum by the PCV hose. (last two pictures)

6. Now its time to start removing the bolts that hold the plenum on. First remove the four 12mm bolts that go on the water outlet fitting bracket and remove it.

Note: make sure you come up with a system of remembering where the bolts go. Mark them with a wax pencil or something. Or if you can remember where they go just by looking at them, that will work too.

7. Next, right under the bracket you just removed, there is a small oval bracket with two holes in it. This is your water pump bracket. Remove the one that is in the intake plenum.
8. ...then JUST LOOSEN the other bolt, I think these are 12mm as well, and push the bracket to the side.
9. Then you will need to take off the 12mm bolts that hold the ignition power transistors on.
10. This is the bolt under the harness in the top pic.
11. Next you will need to remove your throttle cable, and swing it out of the way. Loosen the two 12mm tensioner bolts to and lift the cable off the bracket.
12. After that you will need to take the cable off the throttle body. This is done by pushing the cable toward the throttle body, push the throttle body open and slide out the cable. Comes out just like a brake cable on a bicycle.
13. Then you will need to remove the 12mm bolt that is on the cable tensioner plate.
14. Next move to the back side of the plenum toward the firewall and we will start from the bolt closest to the throttle body and work out. Refer to the pics for bolt location. They are all 12mm bolts. To get the one that is against the firewall, you will have to push some hoses out of the way.

Note: these bolts are a lot easier to get to if you can get up into the engine bay and look down on the engine.

15. The next bolt you will have to remove is under this hose. Its easier to remove this bolt if you take this vacuum hoses off.
16. After you remove these hoses, there will be another 12mm bolt underneath of them that will need to be removed.
17. Once you have done this, you should be able to pull the plenum up off the intake manifold.

Note: before you do this, lay a rag down on top of your passenger side valve cover. This is where you want the throttle body to lay on when you tilt it up.

Once you have done this go ahead and tilt the plenum up on its side toward the passenger side. Use some string or a bungee cord to hold the plenum up, and remove the gasket.

Important: place a rag over the top of the intake manifold. You do not want to drop anything down these holes or you’re going to be in a world of hurting.

18. Finally you can get to your spark plugs and wires!!! go ahead and do your wire and plug change, and put everything back on the way you took it off.

Important: when putting the new gasket on, take notice that the tab on the gasket is pointed to the front passenger side of the engine. Also make sure you wipe the top of the intake manifold and the bottom edges of the plenum with some carb cleaner. MAKE SURE YOU LET DRY, AND SPRAY INTO RAG, NOT PART!!!

19. Final Steps:
  • all of the bolts that hold the plenum to the manifold get torqued to 13-16 ft-lbs
  • the EGR pipe bolts are 13 ft-lbs
  • the Plenum stay bracket bolts are 13 ft-lbs
  • the water outlet fitting bracket bolts ( small bracket with four bolt holes) are 14 ft-lbs
